The 10 Most Common PLC Problems and First Checks

The PLC faults most often met in the field, their symptoms and the first checks to make before removing a module.

PLCs are generally very reliable; a large share of faults come not from the PLC itself but from power supply, wiring, field devices or environmental conditions. Before replacing a module or sending it for repair, the checks below save time.

Safety firstBefore working inside the cabinet, isolate, lock and tag the power (LOTO). Forcing outputs on a running machine can cause unexpected movement.

10 common problems

    1. Supply voltage problem

    Symptom: CPU or modules reset randomly, LEDs dim. Check: measure the 24 V DC supply under load; look for loose power supply outputs and terminal connections.

    2. Battery / memory loss

    Symptom: retentive data or the clock is reset after a power cut. Check: on CPUs that use a battery, look at the battery fault LED; make sure you have an up-to-date backup of program and data.

    3. Burnt output channel

    Symptom: the output LED is on but the load does not run, or the output stays on. Check: does the load current exceed the channel rating, and do inductive loads (relays, valve coils) have a suppression diode or RC element?

    4. Input not read

    Symptom: the sensor works but the PLC input does not change. Check: sensor supply, the common (0 V / M) connection and whether the sensor type (PNP/NPN) matches the module.

    5. Communication drop-outs

    Symptom: a station intermittently drops off the network. Check: connectors, cable damage, termination resistors on lines such as PROFIBUS, and correct grounding of the cable shield.

    6. Electrical noise (EMC)

    Symptom: unexplained, irregular errors, especially while drives or welders are running. Check: separation of signal and power cables, shielded cable and grounding integrity.

    7. Overheating

    Symptom: faults increase in summer or in the afternoon. Check: cabinet fan and filters, cabinet temperature and ventilation gaps between modules.

    8. Humidity, dust and corrosion

    Symptom: green deposits on connectors, white residue on the board. Check: cabinet sealing and condensation risk; contaminated modules may need professional cleaning and inspection.

    9. Program or configuration error

    Symptom: the CPU goes to STOP and the diagnostic buffer shows entries such as cycle time exceeded or module mismatch. Check: read the diagnostic entries; make sure the configuration was updated after any hardware change.

    10. Memory card failure

    Symptom: the CPU does not load the program or reports a memory card error. Check: reseat the card; if possible, try a spare card loaded with the program from backup.

Always keep a backupUp-to-date backups of PLC programs and drive parameters for critical machines can cut downtime during a breakdown from hours to minutes.
